Spec 55 (Tefzel) vs. PVC: Why Material Selection is the Difference Between Success and Failure

One of the most expensive mistakes we see at our factory is the pairing of high-performance DR-25 heat shrink with standard PVC insulation wire. In 20 years of manufacturing, we have seen countless harnesses fail because the engineer overlooked the fundamental physics of thermal ratings.

The Melting Point Trap: Why PVC Fails

Standard PVC wire is typically rated for a maximum temperature of 90°C to 105°C [1]. While this might seem sufficient for basic electronics, it is a fatal flaw for “Race-Spec” builds. Raychem DR-25 requires a minimum full recovery temperature of +175°C to reach its intended physical properties [2, 3].

During the installation process, the heat required to shrink the DR-25 will melt the PVC insulation long before the tubing recovers. This causes the conductors to touch inside the harness, leading to catastrophic short circuits that are impossible to diagnose once sealed [4, 5].

The Spec 55 (Tefzel) Advantage: Radiation Cross-linking

The solution used by professional motorsport and aerospace teams is Спецификация 55 (Тефзель) wire [6]. Unlike thermoplastic PVC, Spec 55 features a single wall of cross-linked Modified Ethylene Tetrafluoroethylene (ETFE) [7]. Because it is radiation cross-linked, it does not melt even at high temperatures or during current overloads [8].
